10 Early Warning Signs It’s Time to Replace Your Screw Barrel

In plastic extrusion and injection molding, the screw and barrel assembly is the heart of your machine. Over time, even the best-engineered barrels experience wear, leading to reduced efficiency, poor product quality, and unexpected downtime. But how do you know when it’s time to replace your screw barrel—before it becomes a costly problem?

Here are 10 early warning signs that indicate your screw barrel may need repair or replacement.

1. Increased Melt Temperature at Normal Settings

If your melt temperature rises even though your heaters are set normally, it could indicate excessive friction due to barrel or screw wear. Worn clearances reduce plasticizing efficiency and increase shear heat.

2. Unstable Melt Pressure

Fluctuating melt pressure often means the screw is no longer sealing properly against the barrel, causing inconsistent material flow. This leads to poor product finish and process instability.

3. Reduced Output Rate

Are you noticing a drop in production throughput despite normal operating parameters? This is a classic sign of barrel inner wall wear, resulting in lower conveyance efficiency.

4. Inconsistent Product Dimensions

If pipes, profiles, or molded parts start showing irregular wall thickness, flashing, or size variation, your screw and barrel may no longer be maintaining consistent melt flow or back pressure.

5. Excessive Backflow or Leakage

Excessive leakage of molten material between the screw and barrel—especially in injection molding—can lead to short shots, burn marks, or unfilled cavities. This is often caused by increased clearance beyond tolerance limits.

6. Screw Slippage or Vibration

Worn screw flights or barrel liners cause the screw to slip or rotate unevenly, leading to machine vibration, noisy operation, and lower plasticizing stability. If left unchecked, this can damage the gearbox.

7. Excessive Energy Consumption

If your line starts consuming significantly more electricity or heating energy to maintain the same output, it could be due to worn surfaces causing friction, longer residence time, and poor heat transfer.

8. Barrel Liner or Screw Surface Cracks

Any visible pitting, scoring, or cracks on the screw or inside the barrel (especially in bimetallic liners) is a serious sign. These physical damages can compromise material flow and cause contamination or black spots in products.

9. Higher Scrap Rate

Sudden or gradual increases in defective products, color streaks, unmelted resin, or gas pockets may stem from poor material mixing due to screw or barrel wear.

10. Frequent Cleaning or Maintenance Needed

If you find yourself doing more frequent cleanings, purgings, or struggling with material degradation inside the barrel, the internal geometry may be compromised—leading to dead spots and carbon buildup.

How Long Should a Screw Barrel Last?

  • Nitrided barrels: Typically 12–18 months under heavy use
  • Bimetallic barrels: 3–5 years or longer, depending on materials and speed

As noted by Modern Machine Shop, frequent processing of glass fiber, recycled resin, or flame-retardant additives accelerates wear. Regular monitoring is key.

Pro Tip: Use Measurement Tools

Use an internal dial bore gauge to measure barrel inner diameter wear. If the clearance between the screw flights and barrel wall exceeds 0.15–0.20 mm (depending on size), it’s usually time to consider a replacement or re-sleeving.
