Extruder screw and barrel wear is a common problem in plastic extrusion machines. After long-term production, the screw and barrel gradually wear due to friction, high temperature, pressure, and abrasive raw materials.

1. Extrusion Output Gradually Decreases

One of the most common signs of screw and barrel wear is reduced production capacity.

For example, an extrusion line that previously produced 300 kg/h may gradually fall to 250 kg/h even though the motor speed, temperature settings and raw material remain unchanged.

As the screw flight and barrel inner surface wear, the clearance between them increases. More molten plastic flows backward instead of being pushed efficiently toward the die.

This reduces the pumping efficiency of the extruder.

Before replacing the screw and barrel, however, operators should also check:

  • Raw material consistency
  • Heater temperature
  • Screen pack condition
  • Gearbox and motor performance
  • Feeding system
  • Die pressure

If these factors are normal, excessive screw and barrel clearance should be investigated.

2. Melt Pressure Becomes Unstable

A healthy extruder should generate relatively stable melt pressure under consistent production conditions.

When the screw or barrel becomes seriously worn, pressure may fluctuate because the screw can no longer transport and compress the material efficiently.

This can cause unstable extrusion at the die and directly affect the finished product.

Pressure instability is particularly noticeable in applications such as:

  • Plastic film
  • Pipe extrusion
  • Sheet extrusion
  • Profile extrusion
  • Pelletizing

Measuring the actual screw diameter and barrel internal diameter is one of the most reliable ways to confirm wear.

3. Product Quality Starts to Change

Wear inside the plasticizing unit can also affect melt uniformity.

Possible symptoms include inconsistent product dimensions, poor surface quality, unstable color mixing and insufficient plasticization.

For recycled materials or formulations containing fillers, wear may develop faster because the material can be highly abrasive.

If production quality changes without an obvious change in raw material or processing conditions, the screw and barrel condition should be checked.

4. Screw and Barrel Clearance Is Too Large

Clearance is an important indicator when evaluating screw barrel wear.

During operation, both the screw flight outside diameter and barrel inner diameter can wear. The actual clearance therefore becomes larger than the original manufacturing specification.

Excessive clearance allows melt leakage backward along the screw flights.

This leads to:

Lower output → unstable pressure → longer processing time → higher energy consumption.

For accurate evaluation, measurements should be taken at several positions along the screw and barrel rather than at only one point.

Wear is often concentrated in specific areas, especially the compression and metering sections.

5. Energy Consumption Increases

A worn extruder screw and barrel may require higher screw speed to maintain the same production output.

The machine therefore consumes more electricity while producing less material.

This is easily overlooked because the extrusion line may still appear to operate normally.

Comparing historical production data can be useful. If kg/h decreases while motor load or energy consumption increases, mechanical wear should be considered.

6. Abrasive Materials Cause Faster Wear

Not all plastic materials create the same level of wear.

Standard PE or PP applications may have relatively moderate wear, while formulations containing calcium carbonate, glass fiber or other abrasive fillers can significantly shorten screw and barrel service life.

For these applications, material selection becomes especially important.

Common solutions include:

Nitrided Screw and Barrel

38CrMoAlA nitrided steel is widely used for general plastic extrusion because it provides good surface hardness and reasonable wear resistance.

Bimetallic Barrel

A wear-resistant alloy layer is applied to the barrel’s internal working surface. This is suitable for applications requiring better abrasion resistance.

Wear-Resistant Screw

Depending on the polymer and filler content, the screw flight surface can also be strengthened with suitable alloy treatment.

There is no single material specification that is ideal for every extrusion application. Raw material composition, filler percentage, operating temperature and production capacity should all be considered.

7. Repair or Replace?

A worn screw does not always need immediate replacement.

Minor wear may sometimes be repaired by rebuilding the screw flight and machining it back to the required dimensions.

However, replacement is usually more appropriate when:

  • Screw diameter has excessive wear
  • Barrel internal diameter is seriously enlarged
  • Screw flights are damaged
  • Corrosion is severe
  • Previous repairs have already been performed
  • Production efficiency has significantly decreased

For older extrusion machines, replacing the screw and barrel together can often provide better results than replacing only one component.

A new screw operating inside a heavily worn barrel may still have excessive clearance and cannot achieve the expected performance.

What Information Is Needed for a Replacement Screw and Barrel?

When ordering a replacement extruder screw and barrel, a complete manufacturing drawing is the best reference.

If drawings are unavailable, provide detailed measurements and photos, including:

  • Screw diameter
  • Screw total length
  • Effective flight length
  • L/D ratio
  • Screw tail dimensions
  • Keyway dimensions
  • Barrel inner and outer diameter
  • Flange dimensions and bolt pattern
  • Heating and cooling arrangement
  • Plastic material being processed
  • Required output in kg/h

Machine brand and model are also useful, but dimensions should still be verified before manufacturing.

There is no fixed service life. It depends on the processed material, filler content, operating temperature, screw speed, material selection and production hours.

Yes, but the barrel inner diameter should first be measured. If the barrel is also heavily worn, replacing only the screw may not restore extrusion performance.

Is a bimetallic barrel better than a nitrided barrel?

For highly abrasive materials, a bimetallic barrel generally provides better wear resistance. For standard applications, a nitrided barrel may offer a more economical solution.

Can you manufacture a screw and barrel without the original drawing?

Yes. Replacement parts can be manufactured from detailed measurements, but accurate dimensions are essential. For complicated components, a physical sample or complete technical drawing is preferred.
