When Should You Replace Your Plastic Extruder Screw Barrel? 7 Warning Signs You Shouldn’t Ignore

The plastic extruder screw barrel is one of the most important—and expensive—components in your extrusion line. It works silently behind the scenes, melting, mixing, and conveying your plastic materials day after day. But like any high-performance part, it wears out over time.

If you wait too long to replace it, you risk poor product quality, excessive downtime, and even damage to your entire extrusion system.

In this post, we’ll explore 7 warning signs that your screw barrel may be nearing the end of its useful life—and what you can do about it.

1. Drop in Output Rate

One of the first signs of wear is a noticeable decrease in throughput. A worn screw flight or inner barrel surface increases clearance, allowing melted plastic to slip backward instead of being pushed forward.

📊 According to Plastics Technology (source), just 0.1 mm of wear between the screw and barrel can reduce output by 5–15%, depending on the material and RPM.

2. Inconsistent Melt Pressure

Sudden fluctuations in back pressure are often caused by screw wear, material leakage, or improper compression zones. This results in unstable extrusion, die surging, or dimensional inaccuracy in pipes, sheets, or profiles.

🛠️ Solution: Inspect screw flights for wear or deformation, and check for uneven heating zones in the barrel.

3. Black Specks or Burn Marks in Output

These are signs of material degradation or carbonized buildup inside dead zones of the screw barrel. They often appear when mixing isn’t uniform or when material stagnates due to clearance gaps.

This issue is common in recycled plastics, PVC, or high-temperature resins like PET.

4. Increased Energy Consumption

As the screw and barrel wear, the motor has to work harder to maintain output and pressure. Your energy bills increase—and your machine efficiency drops.

🔍 Tip: Compare current kWh per ton of output to historical data. A 10–20% increase may indicate internal wear.

5. Overheating in Specific Zones

If one or more heating zones run hotter than others despite identical set temperatures, this could be a sign of internal friction or localized wear. It may also cause resin degradation or inconsistent melt quality.

6. Excessive Vibration or Noise

Increased vibration may result from an out-of-balance screw, barrel ovality, or non-uniform wear. It can also damage bearings, heaters, and gearboxes.

🔧 Preventive check: Remove the screw and inspect its straightness and surface condition. Gauge the barrel ID using bore gauges.

7. Visual Wear During Maintenance

During scheduled maintenance or cleaning, look for:

  • Thinning screw flights
  • Pitting or scoring inside the barrel
  • Corrosion marks (especially with flame-retardant or halogen-filled resins)
  • Signs of bimetallic layer erosion

📌 According to Coperion’s maintenance guide (source), most twin-screw barrels show visible signs of wear after 15,000–25,000 hours, depending on polymer type.

Should You Repair or Replace?

That depends on:

  • The material processed (abrasive or corrosive?)
  • Machine age and output requirement
  • Wear location: Screw, barrel, or both
  • Availability of OEM or custom replacements

💡 In many cases, replacing both screw and barrel as a pair ensures better alignment and long-term reliability.
